I've been asked by a customer to create an adaptor harness to allow a vintage rally ecu run his replica car. The only connectors I can find to fit to ecu connectors is a pcb header. Can anyone suggest a better way of doing this other than straightening the pcb pins on this header and soldering the wires to the connectors?

I suggested repining the harness but the customer doesn't want to make permanent changes to his harness incase he needs to reverse the changes made. I'm concerned about long term reliability but other than getting a custom pcb, which isn't really practical for a one off job I can't see another way.

That's the way it's done. Solder wires to the pins, cover with adhesive lined shrink tubing. You might be able to improve reliability by either potting with epoxy, or using hot-melt glue to provide vibration and strain relief.

Sometimes, you can purchase an OEM wiring harness cheaply and add the aftermarket ECU connectors to that.
